Carbon fiber, being a composite of epoxy resin and filaments, behaved catastrophically under extreme cooling with liquid oxygen (-183 °C) and methane (-162 °C). The coefficient of thermal expansion of the resin and carbon fibers differed, resulting in micro-cracks, delamination and catastrophic loss of strength - up to 40% after several cooling and heating cycles. How SpaceX rediscovered the properties of 304L stainless steel. In late 2018, Musk and his team, desperate for an alternative, conducted comparative tests between steel and carbon fiber. The results were staggering. While the carbon fiber samples became brittle and collapsed at cryogenic temperatures, 304L steel showed the opposite effect: its yield strength increased dramatically, from about 290 MPa at room temperature to about 860 MPa at -196 °C. This turned the steel's main disadvantage - its high density - into a manageable parameter, as the strength gain allowed the use of thinner and therefore lighter sheets.
But the main surprise was heat resistance. 304L steel can withstand temperatures up to 850-900 °C without significant loss of structural integrity. This paved the way for a "revolutionary heat protection concept". Instead of relying on heavy and difficult-to-maintain ablative protection, the main part of Starship's hull could now act as the primary thermal barrier. For areas heated above 1200° C during orbital entry, a system of lightweight hexagonal ceramic tiles mechanically attached to a flexible sub-slab was developed, allowing the steel hull to "breathe" without destroying the thermal protection.
The economic argument was equally compelling. Stainless steel cost about $2500 per ton versus $130,000 or more per ton of finished carbon fiber. This made the prototypes dozens of times cheaper. Manufacturing technology was dramatically simplified; instead of months of winding in an autoclave, engineers could cut, weld, and modify steel rings in a matter of days. This allowed a shift to a "design, assemble, test, blow, rebuild" methodology - an approach that would have been financially impossible with composites.
